How the two streams differ
A warranty return is removed from a vehicle because of a fault, a performance complaint or a recall, sometimes very early in the vehicle's life. It may still hold high capacity, with the problem confined to a single module, a sensor, a connector or the battery management system itself. An end-of-life pack, by contrast, has aged gradually through normal use until it no longer meets the range or power the vehicle needs.
Treating both streams in the same way wastes value and information. A warranty pack with one faulty module may be repairable and returned to service, or used as a service spare for other vehicles. An end-of-life pack is usually graded for second life or sent to recycling. Separating the two at intake, on the basis of how and why they were removed, keeps all of those options open.

Handling warranty returns
Warranty packs should be tagged at the point of removal with their fault codes, symptoms and claim reference. At intake they go through diagnosis to identify the failed component and confirm whether the rest of the pack is healthy. Findings are then reported back to the manufacturer, both to settle the claim and to feed quality improvement, because patterns across many returns often reveal design or supply issues.
Packs involved in recalls may carry specific safety concerns and must be handled according to the manufacturer's instructions and, where relevant, the transport rules for damaged or defective batteries. Quarantine, careful documentation and restricted handling are essential until the nature of the risk is fully understood, even if the pack appears healthy from the outside. Recall instructions should be kept with the pack until processing is complete.

When a warranty pack becomes end of life
Some warranty packs cannot be repaired economically, or diagnosis shows that the fault affects many modules. These then move into the end-of-life route, where modules are graded for second life or sent to refining in the usual way. The warranty history should still travel with the pack, because it may explain unusual grading results and help technicians decide which modules can safely be reused.
Keeping the two routes distinct in reporting also helps manufacturers. Warranty returns reflect product quality and supplier performance, while end-of-life volumes reflect fleet ageing and usage. Mixing the two in a single report hides useful signals from engineering, quality and compliance teams, and makes it harder to forecast either warranty costs or future recycling obligations accurately. Separate reporting lines cost little and remove that ambiguity.
