National schemes differ: in the United Kingdom the IMI TechSafe framework is widely used, while German workshops commonly follow DGUV guidance for work on high-voltage vehicles. Whatever the scheme, the principle is the same, and only trained, authorised people should touch high-voltage components.

Training should cover vehicle-specific procedures as well as general electrical safety. Pack architecture, service disconnect locations, coolant systems and lifting points differ widely between manufacturers, so technicians should follow the manufacturer's service information for every model they work on. Refresher training keeps skills current as new platforms arrive, and a register of who is authorised for which tasks makes supervision and auditing far simpler.

The removal procedure

Safe removal starts with isolation. The technician switches off the vehicle, removes the service disconnect or follows the manufacturer's specified isolation procedure, and then waits the stated time for capacitors to discharge. Absence of voltage is confirmed with a suitably rated tester that is itself checked on a known source before and after use. Lock-out and tag-out then prevent anyone from reconnecting the system while work is in progress.

Mechanical removal follows, using a rated lift table and the manufacturer's sequence for draining coolant, releasing connectors and removing fasteners. Once the pack is out, it is inspected for damage, labelled with its condition and moved to a designated storage area. Any sign of damage, leakage, swelling or heat means the pack is quarantined immediately and declared as damaged when its collection is booked.

Never assume a pack is safe because the vehicle is off. Isolation removes voltage from the vehicle system, not from the cells inside the pack.

Tools, PPE and workshop layout

Insulated hand tools tested to IEC 60900, insulating gloves of the correct class worn with leather over-gloves, face protection and insulating mats form the basic kit. Gloves should be inspected and air-tested before every use and periodically tested or replaced in line with the relevant standard. A rescue hook and a trained colleague within reach are standard precautions whenever work is carried out on live or potentially live systems.

The workshop itself should have a clearly marked high-voltage work area, barriers to keep unauthorised people out and visible signage. A separate quarantine zone for damaged packs, located away from exits and flammable materials, lets staff isolate risky units quickly without improvising. Emergency procedures, including how to respond to electric shock and battery fire, should be posted in the work area and rehearsed regularly.
