Layout and separation

Retired batteries should be stored in a dedicated area, ideally a separate building or fire-rated compartment, rather than mixed into general warehousing. Racking should be non-combustible, and storage should be arranged in limited blocks with clear separation distances or fire-rated barriers between them to reduce the chance of an event spreading.

Condition-based segregation is essential. Healthy packs awaiting grading, graded modules, and damaged or defective units should occupy separate zones, with DDR batteries in a monitored quarantine area away from the main store. Keeping chemistries apart also simplifies emergency planning and downstream processing.

Fire protection systems

Detection should combine off-gas sensors, heat detection and smoke detection, connected to alarms that summon help quickly. Suppression is commonly water-based, because cooling is the most effective way to limit propagation, and design densities and water supply should be agreed with fire engineers and insurers. Ventilation helps remove flammable gases and reduces explosion risk.

Guidance such as NFPA 855 for energy storage systems and insurer data sheets on lithium-ion battery storage are widely referenced, and national or local codes may impose specific requirements. Early engagement with the fire authority and insurer avoids costly redesign later.

Operational controls

Design only works if operations follow it. Stored batteries should be at reduced state of charge, ideally below 30%, and within a controlled temperature range. Incoming stock should be inspected before entering storage, and stock levels should be kept within the design limits for each zone.

Dwell time is a major risk factor. The longer batteries sit in storage, the more chance of degradation, damage or undetected faults. Regular collection schedules, sometimes called milk runs, keep inventories low and help sites stay within their insured limits.
